What DPI setting do you use ?
I figured best is best, but one model publisher says anything above 96 dpi
is just waisting ink.

When I do anything--such as recoloring a model or starting from scratch--I work at 300 dpi and then reduce the finished product to 200 dpi. If you go with less--your lettering and lines won't be crisp and will tend blurr. FG sends out it's models at 200dpi, so that ought to give you a hint.
